整体壁板制造 壁板是飞行器的一种结构单元。飞行器的壁板通常是用蒙皮和纵向、横向加强零件靠铆接、胶接或点焊装配而成。这种装配式壁板的刚度、强度、密封性都较差,后来逐渐改用整体壁板代替装配壁板,即将金属原材料经过制坯、加工、成形等工序制成整体壁板。整体壁板的优点是:材料分配合理、自重轻、结构效率高、表面光滑、气动外形和密封性能好。但整体壁板的制造比较复杂、困难。大尺寸的整体壁板需要大吨位的压机,高精度的壁板要有高精度多坐标数控机床,保证尺寸大而形状又复杂的整体壁板加工后变形不超过规定要求,需要有相应的设备和工艺措施。整体壁板一般用于高速飞行器的翼部、身部、尾部的表面,特别是具有整体燃料箱的部位。制造过程一般是: ①制坯:整体壁板的毛坯可用热轧、挤压、模锻、压铸等不同方法制造。铝合金整体壁板的毛坯以热轧厚板和挤压型板为主。热轧机和挤压机的吨位根据整体壁板的断面面积和材料的单位变形应力大小选择,热轧厚板加工前须经过预拉伸处理,使板坯产生1.5%~2.5%的永久变形,以减小加工过程中产生的变形。挤压型板只能有平行的纵向筋条。 ②加工:以挤压型板为毛坯的整体壁板仅需对外表面精加工。以热轧厚板为毛坯的壁板,筋条较深的须在多坐标大台面的数控铣床上雕刻式地铣去多余的材料。毛坯靠真空平台吸附力固定,防止并校正毛坯因残余应力而产生的变形。对于筋条较浅的壁板,可用化学铣切的方法去掉多余金属。 ③成形:单曲度整体壁板在加工出筋条后通常用三轴滚床滚弯成形(图a),或用压弯机逐段压弯成形(图b)。双曲度整体壁板大多采用喷丸成形,有时也可用拉形方法成形(见钣金成形)。一般成形前在筋条间填入塑料垫块,防止成形后整体壁板表面产生波纹和折痕。
